the vac. pump (which is mounted under the hood, in the engine bay,
on the passenger side fender)...provides vac. for the ac/heat/defrost
venting as well as for the auto hubs.

if there is a LEAK in the vac lines the ac/heat/defrost DEFAULTS to
the defroster.

when you cant control/direct the vent (ac/heat/defrost) its typically
an indication that youve got a vac. line/pump leak..and its more often
that not a leak at the hub seals which prevent the hubs from locking or
unlocking (automatically).

the HUBS are some what independant of the transfer case... the transfer
case can be engaged w/OUT and the hubs might not BE locked/unlocked.

Tomorrow I have someone coming who knows how to test these things so we'll start there.

I checked all the vents last nite and warm air was coming thru all of them as well as the defroster vents.

One thing I do remember is that when I bought this truck the previous owner had installed a remote starter but it was pulled before the truck was sold. Don't know if they may have damaged anything when they pulled it since I don't know where it would have been located. Good thing my new book on diesels is coming today!!!!...that should help me a little.

Soon as we do the testing I'll be back.......:watchout

I do want to thank you Bush for all your help so far and everyone else who has responded. It's certainly been an education and hopefully we can get this resolved without me having to go to the Ford dealer.

again the vent issue and hubs are somewhat independant of the transfer
case "selection"

1st problem is to determine WHY the transfer case wont let you select
4hi or 4lo

if theres a particular area you wanna diagnose i might be able to send
you some pages from my subscription of alldata but my subscription is
specific to the 2004

Well, first thing we're gonna do is test the motor itself. Guess I was so anxious to get it installed I forgot about testing it FIRST....won't make that mistake again.

Then I guess we'll start by checking the module under the glovebox and I'll check the fusebox today. I looked underneath the dash last nite and there are wires everywhere.....kinda scary.

Absolutely, send me whatever you think we should check. I don't know how much the '04 would differ from the '01, shouldn't be too much I would think but then again I could be very wrong.....;) I really appreciate your help!!!

I lay heavy odds that the shift motor is shot, I just replaced mine last month.

This is a "new" transfer case we installed.

Bush, by the way, you should know that the guy (good friend of mine) helping me is an ex-airforce mechanic so he knows a lot about wiring, schematics, testing, etc. which is very good for me.....:sweet

Shift motor is FINALLY working!!!!

working properly. Cannot get the 4x4 to engage....motor is not turning. Just put it in today, made sure everything was connected right but will not engage. Could this be an electrical problem?? Hubs are in automatic which is where book says they should be. HELP!!!!........:dunno

Okay, so I have two friends who were trying to help resolve this problem (both own diesels) but all was to no avail. I figured this had to be an electrical problem and nobody had a code reader so I found a guy who is reknown for his electrical diagnostics--went there yesterday.

Seems that the old shift motor had shorted out and caused the codes to get totally screwed up. After about 3 hrs. of getting to the bottom of the problem, new motor is in and everything is working great.......:sweet

He told me that we could have worked on this thing for months and would never have resolved it without reading and fixing the codes so there ya have it........we are 4x4 active now!!!!! Just in case anybody else ever has this problem.

what exactly did you (or he) do to fix it?

The previous shift motor was not working--had no 4x at all. Bought a new one, installed it and it didn't work either. After doing a lot of checking/testing of wires, etc. I decided that I needed somebody with the expertise in this area AND a code reader.

The guy that did the work checked the old shift motor and discovered there was a short in it. He concluded that the short caused the codes to go haywire. He has a couple different code readers (I do not know anything at all about code readers but I intend to learn) so he put the new motor in and proceeded to correct the codes.

He is apparently well known for his diagnostic skills in electrical problems of vehicles and I was lucky to find out about him. Taking the vehicle to the Ford dealer would have cost a small fortune I'm sure. He charged me $100 for 3 hrs. of work--not too bad considering the rates around my area and he was the only one to resolve the problem.

Tested it out again today and the 4x is definitely workin' just fine. But I still miss that "4 on the floor" ......
