I have a 2005 PSD 6.0 has 108,000 miles and maintained. I have now been told by the dealer that my alternator is not putting out enough and I will need to replace the unit soon.

Ford replaced the factory unit 18 months ago- well the replacemnt is now gone and one my dime. I dont have extra lights - and or any extra gadgets. I just replaced my batteries with "yellow" Optimims.

Any suggestions- I am not interested in replacing with another Ford Unit

I had the same issue. Did you change out the batteries bacause they were old and had issues? Did the alt issue seem to crop up after the change?

I would have the batteries checked. I had the same issue with my 6.0. The factory alt lasted almost 80-85k miles and it falied. I replaced it with a NAPA Reman, the first reman lasted about a month, and the second reman lasted a few days. It was replaced with a NAPA New alt and it lasted a bit over a year. I now have a Bosch Reman it in and it seems to work better than any of the other ones. However, through all these I had the same set of New NAPA 75 Batteries in it. In troubleshooting, we removed the batteried from my truck and swapped them for a known good set from a buddys 7.3 IDI truck. I was not charging with the NAPA new alt, and that is why it was replaced with the Bosch. He ran my batteries, and after a couple of weeks, one of the batteries actually "inverted" and was supplying -9 volts, and caused some wiring harness issues in his truck. So it could be from the old batteries that were marginal, or there is something wrong with the new ones. A 6.0 is an electrical power hog!!!!!!

I would not screw around with rebuilt anything on these trucks. Too much is at stake if something screws up. I would go with a alternator from someone who sells them new.

I wouldn't go with a high output unless you really need it. I've got a stock size, and I have LOTS of extra stuff on my truck. Just get a new one, most parts stores will have them, lots of them have lifetime warranties these days. Comes in handy if you buy it from a major chain store and you break down on a trip.

;tu Very true Roy.

But I had noticed on my 2K.. a flicker/pulsing, at idle, with the 5r hooked up... from stinky New. So when the OEM Alt. went south, I went with the 160amp, single rectifier.. if anything else.. to be a bit better match with the 2 960cca AGM's I have. The flicker/Pulse went away too.

:dunno

If it was me and my alt was bad in my truck, i'd step up to the bigger alt. Im gonna be runnin big offroad spot lights on mine eventually so why not? And def go with new. Remans are just askin for trouble as I see you have already been into.

Thanks guys. The first unit was factory unit with original batteries about 4 years old. The alternator went out For replaced on my extended they replaced it with a remanufacture< I questioned they said that was all they are were allowed to supply- so here we are 18 month later and I am replacing again- I will not be going with remanufacture. I replaced the batteries right about 6 months after the second alternator. Batteries are good , I have checked all the ground locations everything appears tight.
I am going to up the amp and only new
Thanks again for all the imput...............

Here's the thing about a bigger alternator... how big is the wire from it to your loads? You pretty much need to upgrade that to gain from a bigger alternator, only can squeeze so many amps down the pipe without the wire and/ or alternator getting hot ;)
