Found this online. I figure it is old news to every one here. Looks like after 06 they got most of the bugs worked out. Too bad ours was a 05.. Was a great truck when it ran...

[edit] 6.0
Unable to meet strict emissions regulations, the 7.3L (445 cu in) Power Stroke was replaced by the 6.0 L (366.1 cu in) during the 2003 year model. This version lasted through 2008 (2007 model year). Many 6.0 L Power Stroke engines proved unreliable,[1] may have cost Ford hundreds of millions of dollars in warranty repairs and leading to a recall and repurchase of at least 500 trucks. The major problem with the Navistar diesel engines is damage resulting from defective fuel injectors, which suffer from side loading, which then causes raw fuel to flood and enter the engine's oil crankcase or hydro-lock the engine. The former occurrence is so disastrous that a total engine replacement has been required in some cases. There were also minor problems resulting from the unreliable factory variable-vane turbocharger, head gasket problems, EGR valve carbon deposit clogging/sticking, defective Exhaust Pressure (EP) sensor/connector, extensive PCM recalibrations, fuel injector harness chafing/crushing, general engine stalling/bucking, and inability to conform to the new Federal diesel emissions standards of January 1, 2007. There were many running changes to the engine and in the 2006 year model the 6.0 had the lowest rate of warranty claims across the board for Ford motor company when compared to all of Ford's gas and diesel engines.

The engine had an 3.74 in (95 mm) bore and 4.13 in (104.9 mm) stroke for a displacement of 365 cu in (6 L) or 5954 CC. It utilized a turbocharger and intercooler, producing 325 hp (242 kW) and 570 lb·ft (773 N·m) with an 18:1 compression ratio, redlining at 4500 rpm.

This engine is still being utilized in the E-series until the end of the 2009 calendar year. The engine is the same configuration as the 2007 YM with a diesel particulate filter added to the exhaust system.

I know there are plenty of good things about the 6.0. I was just showing that there are plenty of bad ones out there. I personally had experience with three of the bad 6.0's. Have driven a 7.3 , 6.0 and now 6.4. He asked for bad experiences so i gave some

Our old work truck was a 6 litre. In 116k, it went through 3 headgaskets and 4 turbos. Ran great when it was running. My cousins farmer friend had a f350 6 litre that went through 7 turbos.. He finally went to a aftermarket turbo... These were both early production trucks.. My girlfriends dad had a early production 6 litre and it had tons of problems. He traded it in on a year or two older 6 litre and has not problems with it.. I would just be carefull...

uhhh.... Maybe post what dealer you and yours use so we know to stay the heck away from them. Was the 7 turbo guy running without an air filter and working in gravel pits??????

My 06 is creaping up on 70K flawless miles. Just look for 05-07 if your doing it and get the OASIS. You don't want to get a truck that FMC already voided the warranty for mods.

I've got an 05, since I have had it, it has been in the shop 1 time, for an EGR cooler, egr valve, 2 injectors, and headgaskets. I firmly believe that the 2 injectors and the headgaskets were a result of tuning it, and my driving habits, so I had them put in ARP headstuds to correct the headgaket problem, and have had no further problems, and still run it tuned, and drive it hard.;tu

what those trucks were experiancing was a LACK of training and
KNOWLEDGE of how the trucks worked.

CLEARLY when someone replaces the same PART 2 or THREE times
it should be a LOUD AND CLEAR signal that someone doesnt know
what theyre doing...no way in HELL youre gonna get SEVEN defective
parts in a ROW.

Id have found a new dealer LONG before they got to SEVENTH of
the same part.

the fact that the year or two later trucks are not going thru the repairs
and Rip/Replace repair is PROOF that the mechanics figured out how
things really worked and what was REALLY failing (and needing repair)
on the 6.0L

the 2005 had very VERY few changes (minor operational) changes
in how they worked ('ghead ask me what those differences are).

The operation of Vari-Vane turbos was NEW w/ the 6.0L and dealers
(and ford) did NOT make the investment in training mechanics in
their operation.

The work on our work truck was done at two different places. The last time we had them put in the arp headbolts... I did some calling around this morning, and found out the guy who bought our old 6.0 litre had to have a new engine put in it. And the egr valve did go bad in it also..
