Thank you VERY much, Bush Pilot. I gotta try and sort mine out. The rattle is driving me nuts.

Man this sounds like a D'oh from Ford... sheesh... Thankfully it seems as though the fan gives up once it eats it's own connection. Can you imagine that thing getting a hold of a few other wires under there and putting them through the belts? Oooo....

I'll try to explain as best I can. On the front of the fan, there's an area where the clutch is activated. Behind the clutch I have what appears to be a round disc, almost like a large washer. Its split. Is it supposed to be? With the truck shut down, I removed the top portion of my shroud [easy, because I've had to replace the belt a few times.] and you can see this disc. Its definitly the thing making the rattle. It works, but its noisy. The fan isn't loose. The tube going down to it is loose. Its a pain to get to this stuff because its all packed in. I can see this whole mess getting loose and going right into the fan, and thats what I'm trying to avoid.

the tube must be whats carrying the wires to activate the vari-speed
clutch.

there is a tsb about the wires getting
cut by the fan (but w/ your miles if it
hasnt been damaged yet id leave it alone).

ill see if i can get some photos of
the disc you mention.

completely understood..and id be doin' the same.
the TSB mentions an issue w/ the stator wire <hold down>
retaining clips breaking or just plain missing.

the fix is a bit cheesie but at least its a diy...

2. Carefully drill a 1/8" (3.2 mm) diameter hole through both
the tab on the harness and the stator/shroud as shown (Figure 2).
Hold the harness fully down in the stator/shroud slot while drilling
the hole in order to assure that the harness will be positioned
away from the rotating fan.

they even recommend a torq setting... ;)

3. Install and tighten the screw to 9 lb-in. (1 N.m).
4. Check to make sure that the harness is held securely to
the stator/shroud and away from the fan

this might resolve your "flappy" wire issue ;)
