I had GM charge me core for a catalytic convertor last week...
judging from experience, I bet their charging core to get the old parts back for destructive analysis, to see why they're failing

The only time they ask for a core charge is when they are installing a rebuilt unit.

With all these EGR cooler failures, I still don't understand why someone hasn't come up with a different downpipe that doesnt redirect some of the exhaust gasses to the cooler?

Maybe it's just the simple in me, but plug off the hole feeding the EGR cooler, pinch off the water inlet to the cooler (as well as the return) and be done with it.

Or am I missing something here...?

well, as a matter of fact, there is a company that makes an up-pipe with the EGR neck cut-off and the hole welded up. they also make a block off plate to cut -off the air flow thru the cooler.

i have had the up-pipe with EGR delete, but the flex part of the pipe broke. glad i saved the stock up-pipe.

but i am about to install the block off plate.

Well, the dealer did a good job. Service writer might be in wrong line of work, though. But mechanic diagnosed and repaired in great time. Left truck on sunday after-hours, and was finished last nite. 2 day turnover is excellent. For what its worth, this is the first time this vehicle has been to a dealer. The tally so far? 1 egr cooler, 12 tires, 1 heater core, 2 sets [front and rear] of brake pads, 1 alternator, 2 engine belts, 2 batteries, 3 tail light bulbs, 1 head light bulb, 2 clearance light bulbs, 1 fog light bulb, 7 pair of wiper blades, trans filters and fluid changed 2 times, diff. fluid changed 2 times, fuel filters 9 times, lost count of engine oil and filters but could do that in my sleep at this point. 3 1/2 years, 192,000 miles. Never been stuck, never left me stranded, never let me down. I plan on driving this truck another 100k and maybe look at a new one. Maybe....
