What are some of the most common problems with the ESOF that would cause the 4x4 NOT to engage. Switch in the dash? Motor on the transfer case?

Ideas?

If the transfer case is engaging (the 4x4and/ or low range light will come on) The most common is either a vacuum leak (either a line or the hub seals) or the hubs themselves are sticking. Try to manually lock the hubs in and out, they could just need a little freeing up. With the truck not running, key on, you will be able to hear the hubs actuate too...

vac. leak...by either a hose fallin off between the hub and the
pump or the hub seal is toast (hub seals are about 5 bucks per pair)

No, t-case is not engaging. That leads me to believe either the electric shift motor is kaput or the selector switch in dash?

Are the hubs engaging?
Did you check the fuses?
OK, did a little R&D........ I can hear the t-case motor attempt to engage but I get no 4x4 light on dash (lights work upon initial KOEO light check). When I manually lock hubs I am still not in 4x4 (road test). I also have full vacuum controls of heater/AC/defrost so again this points me to the t-case motor not functioning properly.

Sounds like you're on the right track :sweet
I removed the three bolts that hold the electric motor to the T-case and flipped the switch. Sounds to me like the gears are stripped in the little motor unit. The motor runs but the output shaft doesnt turn. I put a crescent wrench on the T-case shaft and turned it and viola`, the front drive shaft locked in. New t-case elect motor at NAPA is $139.00.

thats a good price, a good used one up here is that much. after you get new motor in, probaly good idea to engage 4wd few times a month, helps to keep things working properly, but i guess you know this already....just my 2 cents....that is a very nice truck....:thumbs ....:sweet
