What part of the door are you having problems? In the seams, the doorjam? Or is the rust caused by stone chips?

i would sand/grind the area down. Spray on a rust converter and then roll on a coating such as hurculiner or por-15. All of these products can be found at a local auto parts. I use hurculiner on my lower tailgate about the bottom 2". It has lasted very well over the last year.

has to be perforated before they'll consider it.

If it was my truck I wouldn't have a problem finding a perforation. If that truck is a 2005 and it is already rusting, it must be a defect. I don't care where you live and how much salt they use that shouldn't happen. My Brothers truck is a 2000 that has been in Massachusetts since day one and sees more than its fair share of plowing and it has no rust. It might get washed once a year at a car wash.
I would be interested in seeing pictures of the rust.

perforated - and by that do you mean 'holes'?

i too would like pix!

i have my own set of 'paint' issues.

the door piece has actually popped off and is now about the size of a quarter and is rusted rather well. ford body shop iirc wants over $500 to repaint/clear entire door and possible blend clear into rear door. :rant

the passenger door is doing the same thing as i tried to get them to do a 'warranty' paint job as i was going for a 'defective' paint job. no go.:rant

i now will have to go inspect MY tailgate and door bottoms.

hijack off.
carry on

I would try the dealer first, it is worth a shot. If it is rusted all the way through then I would complain pretty loudly about it especially if it is only 3-4 years old.
