I won't see your email until tomorrow. I can tell you that the new Ford 6oz cans DO NOT match that well (not nearly as good as the old 13oz cans). It's one of the reasons we started having paint custom mixed. My paint matches much better than Fords, but I'm not doing ever color...
Check cigarette lighter, good chance the fuse is blown. OBDII port uses same fuse as cig. lighter/power port...if those don't work, programmer won't work.
I agree, the AutoEnginuity product is excellent. I use mine regularly. I've got very competitive pricing on AUTOENGINUITY SCANTOOLS. There is a link on that same page to some information about how to setup the AE for best connectivity to the PSD as well as some information to help first...
Primering depends on what paint you are using. Newer Ford paints don't seem to like the VHT primer, I've see the paint cause the primer to bubble. The older Ford paint (in the tall blue cans) seems to be OK with the VHT primer.
I do recommend handling the pillar or pod with non-powdered...

Gauges first...it will tell you if further exhaust upgrades are needed or not. You also want those in place before the chip.

Yes. You disconnect the top of the downpipe from under the hood using a ratchet, extension and deep socket. Once disconnected, the downpipe is removed from the bottom of the truck.

It's not huge...but it's not hard either. The cost of purchasing a downpipe by itself later is much worse than the difference in cost between purchasing a cat back and turbo back right off the bat.
Just to clarify...he 6.0L downpipes have not been "pinched" since 2004...but they are still 3". The aftermarket kits include either a 3.5" or 4" downpipe (3.5" fits much better).

My order should be here soon. I put in a back-up order on some pumps that should show up shortly after my first order, and I'll end up ordering more regulators again in a few weeks...
I believe that they started sometime during the 2000MY with the LL injector...IIRC.
With the Driver Side VC removed, look at the last injector (closest to the firewall). If the part number begins with AE...it's a LL. If it begins with AD (like the other 3 injectors under that VC)...it's not.
For what it's worth, our kit doesn't need the "trick" anymore. We bleed the pressure off at the filter bowl at shutdown to prevent the long crank time problems.

That may be the "technical" feature that prevents it, but the bigger deterrant is the fact that TS makes all of the 6 position chips and if anyone is caught violating the policy they chance violating whatever agreements thay have with TS.
4" Downpipe WILL require you to "massage" the firewall. With the VGT Turbo, I'm not convinced that there is any gains to be had going to a 4" downpipe over a 3.5" unit.
